Nestable vs stackable vs rackable pallets: choosing by warehouse setup

A nestable pallet stacks empty inside itself to save storage and return-leg space. A stackable pallet stacks loaded, squarely, on the unit below. A rackable pallet has runners or a perimeter base and a rated racking load. Your racking and your return logistics decide which one you need.

    What actually separates a nestable, a stackable and a rackable pallet?

    All three carry a load. What differs is the underside, and that decides where the pallet can go, what it weighs, and what a hundred empties cost you in floor space.

    Nestable pallets sit on feet, usually nine of them, with nothing spanning between. Take the load off and the deck drops into the pallet below, so a stack of empties grows by centimetres rather than by its full height. Less material means a lighter, cheaper pallet — and no runners, so as a rule a nestable does not belong in beam racking.

    Stackable pallets have a flat bottom deck or full-length runners, so a loaded unit sits squarely on the one beneath it and the weight passes down through the corners rather than into the goods. Open-deck drains and weighs less; closed-deck washes down properly. Empties stack but do not nest, so a hundred empties take the space a hundred pallets take.

    Rackable pallets add three runners or a closed perimeter base and carry a published racking load — the figure for a pallet supported only at its edges, with nothing underneath the middle. That is a different and much lower number than the load the same pallet takes sitting on the floor.

    How much space do empty pallets really take, and does nesting save it?

    This gets left out of the price comparison, and on a large fleet it is worth more than the difference in unit cost.

    The number that decides it is the nest pitch: the height each extra pallet adds to a nested stack. It is a property of the individual design, not of nestable pallets as a category, so ask for it before you plan the space. In practice a nested stack commonly comes out at a third or less of the height of the same count stacked flat — the difference between a bay and a corner.

    The same arithmetic runs on the return leg. A 13.6 m curtainsider gives you roughly 26 floor positions, and on a load of empties you run out of height long before you run out of weight. If you are paying for that leg, nesting usually decides the specification on its own.

    Three things to check before you commit the floor plan:

    • Safe stack height for empties. Empty stacks are light, tall and easy to catch with a forklift mast.
    • How the stack breaks down. Nested pallets can grip; ask how they separate when cold or wet.
    • Where empties actually accumulate. Usually not where the plan says — it is the goods-in door.

    Operations around Croydon and south London raise this first, because floor space there costs more than the pallets do.

    When does a pallet have to be rackable, and what does that cost you?

    If the pallet goes into beam racking, it has to be rackable. There is no version of this argument where a nestable is fine because the load is light.

    A racking load assumes edge support: the runners sit across two beams, the middle is unsupported, and the deck deflects. It is always the lowest of the three figures quoted for a pallet, well below the static load it carries on the floor.     What rackable costs you is material. More polymer in the base means more weight, more space per empty and a higher unit price — money well spent on racked stock, wasted on stock that never leaves the floor. That is why so few operations run a single type.

    Two warnings. An overhanging load moves the effective weight off the runners and away from the rated condition, so if your boxes hang over the deck edge, say so at quote stage. And entry direction matters: a pallet racked runners-first behaves nothing like the same pallet turned through 90°. Our size guide covers that side of it.

    What if your pallets go out and never come back?

    Then the pallet is a consumable, and the question becomes survival: what is the cheapest specification that reliably completes one trip in one piece?

    For genuine one-way traffic that is usually a lightweight nestable: you are paying for the outbound journey and nothing else. Two things catch people out. Handling at the far end is not your process and is often rougher. And if the consignee racks the load on arrival, you have shipped a pallet they cannot use safely — one phone call before the first order.

    Where pallets do come back, the type is only half the design. The other half is what travels on top: folding boxes and nesting containers that collapse for the return leg the same way the pallet does. Getting both to nest is what makes a returnable transit packaging loop pay.

    If some of your traffic is one-way into retail depots and some is a closed loop between your own sites, you are also making a second decision at the same time — whether to own that fleet at all.     What else do buyers ask about nestable, stackable and rackable pallets?

    Can you put a nestable pallet in racking?

    As a general rule, no — it sits on feet with nothing spanning between them, so there is nothing to bear on the beams. A few designs are rated for specific racking configurations, but treat that as something confirmed in writing for your bay and your load.

    What is the difference between nesting and stacking?

    Nesting happens empty: the pallet drops into the one below and the stack grows by only its nest pitch. Stacking happens loaded, with the weight passing down through the corners. A pallet can do one, both or neither, and the specification should say which.

    How many empty nestable pallets fit in the space of ten stacked ones?

    It depends on the nest pitch of the design, which is why we quote that figure rather than a ratio. As a guide, a nested stack commonly comes out at a third or less of the height of the same count stacked flat. Ask us for the pitch and do the sum against your ceiling height.

    Are nestable pallets suitable for export?

    Frequently, yes — one-way export is one of the jobs they do best. Plastic also sits outside the ISPM 15 heat-treatment and marking rules that apply to solid timber packaging, so it cannot fail that check at the border. Confirm the handling at the destination first.

    Can a hand pallet truck be used with all three types?

    Not automatically. Some nestable designs take a hand truck on two sides only, and closed perimeter bases need checking for wheel clearance. If your pick faces are worked with pump trucks, say so at quote stage — it rules some designs out.

    Which type works best in a returnable packaging loop?

    Usually nestable, or a stack-nest design that stacks loaded and nests empty. The saving comes from the return leg, so pair it with folding or nesting containers rather than rigid boxes. Where stock is racked at one end, a rackable pallet there and nestables elsewhere is a sensible split.
